Part 1
In this video, we go through the process of re-creating a rare brake tail-light lens for a 1958 BMW Isetta. We go through setting up a properly made 2-part silicone mold with vents and a fill port, as well as many tips and tricks along the way. We will finally cast BJB's WC-783 Clear Polyurethane Resin in to produce a beautiful tail light lens that looks as good as the original!

@@democracyforall PVC is a very specific material that is classified as thermoplastic. It melts with heat applied and molded from there. We manufacture many different types of liquid, castable polyurethane materials that have Fire Resistant properties for electronic enclosures. Our TC-891FR for example is 94VO rated and UL listed. Hi Randall, yes you can certainly recreate a lens using 3D Printing technology. The key to success is your painted finish over the 3D Printed part. It must be a very high gloss, Class A finish or you will not have the clarity of an original as shown in the video. This means painting the pattern with a good quality, automotive type clear coat; i.e. no rattle cans. You want to put the labor and polishing effort in the pattern instead of polishing each piece out of the mold. As the mold wears down over time, you may need to hand polish the cast lenses to bring the gloss level up but at a certain point you'll have diminishing returns and it may be time to make a new mold.

For a lens quality part, usually about 12-20 parts if you take care of your molds and use a good quality platinum silicone as shown in the video. After that, you start to see a dull surface finish which you can polish back to a shiny surface.

Silicone molds can produce many parts. Some molds and configurations can make as many as 25-50 parts.

Can you explain what you mean by silicone lens? If you are trying to cast a silicone into a silicone, you will need to apply mold release and that will ruin any lens-quality surface in the castings.

Love your video, I am new to this mold making. Question, I have a glass lens similar to your lens for Rail road lamps, i did the bottom mold but now having trouble getting the acrylic vent rods to stick to the glass using a CA glue. My first rod stuck no problem but the rest are not. I used different CA glues as well and same issue. If i accidentally got mold release on the glass before trying the glue, do you think that would cause the problem? Is there something i can use to clean the glass? I also notice on your video (Perhaps an edit splice?) right before you were going to glue the rods on your lens for the 2nd mold half the accelerator bottle was taken away then put back. Was it used for any part of the rods for the CA glue?
Any mold release on the surface will cause issues bonding the vents. Use a Q-tip with some rubbing alcohol to clean the area to get a better bond. We pre-sprayed the area with accelerator to help the vent bond quicker which is why you see it picked up and then set down again. 4:26

Is it possible to have things sent to you guys and pay you to make a silicone casting? I was searching for someone online who might provide a service like this and could not.
I've been watching other company videos and I do like this one best, quick, to the point. Curious about the pressure casting though....that face mask was a failure with the defects. Why is that? I would think with vacuum on the liquid prior to pouring, and then pressure when casting you would have no bubbles. Is it possible that the mold was sealed too well and too low of pressure was used? Reason I say that is because the fluid was not able to pass into some other area of relief. I've seen one guy cut little bladder "fishers" to allow the pressurized liquid to fill the little bladders, contain the bubbles, and allow the liquid to re-enter to fill voids.
The face casting was pressure only (no vacuum degas of the urethane prior to pouring). Some sources recommend pressure casting only and that is not something we would recommend for clear materials as you can see in the face casting. A combo of vacuum and pressure is the best way to ensure quality clear parts in a highly detailed, closed mold like this lens.
The pigment you used was a cool red (blue content), leading to a pinky purple lens. Do you sell a warm (or neutral) red pigment that could be used to better replicate tail light lenses?

It's a great video. Missing your latest videos.. however, how do you remove the ca glue trace when you pull out the silicone sprue?
Typically the mark from CA gluing the acrylic vent onto the pattern is minimal and can be scraped or sanded off if needed. Usually this spot is in an area that is not a cosmetic surface (hidden behind the part) so it doesn't cause an issue. Marks from vents on the part is the same with injection molded parts and dealt with the same way. If it needs to be a clean surface, then the pointed vent makes a very small mark and is much easier to deal with.
That little car would be a perfect for an electric conversion.

Would it be beneficial in any way to have some kind of vibrating jig to mount the mold on when the resin is curing. Would it remove air bubbles from the resin or create them?
Generally speaking, it's not a very practical solution because vibration typically removes air bubbles best with materials that have a high filler content (think concrete or plaster). These urethane casting resins are un-filled and the surface tension of the material does not easily let go of air bubbles. So, that's why we use vacuum chambers to degas the material before it goes in, as well as proper venting to channel the air and material through the mold, and then we'll often use a pressure tank to deal with any incidental trapped air in the mold geometry. In other words, Vibrating Tables are more often used on large open top molds where the casting material has a high filler content and the bubbles can simply rise to the top vs trying to navigate to a vent hole.

They are glued to the part and not the silicone. The CA glue will not bond well to the silicone and we don't want the vent points hanging off the part. Thanks for the question!
Is the strength of the lenses comparable to the original or stronger? Can I reproduce glass lenses with these resins that would be just as transparent and translucent?
The lenses are very strong and tough. The most important thing to do is follow our technical data sheet to achieve the best performance in a harsh environment like automotive parts require. Heat resistance is the biggest hurdle for plastic parts on exterior car parts and it is very important to ensure a proper elevated temperature post cure is done on any cast urethane part. Clarity with these materials is unmatched when compared to other castable resin systems and they also resist yellowing due to UV light thanks to our formulation. It is important to choose the correct formula to ensure it has our added UV stabilizers for outdoor use. asking about the UV resistance, considering reproducing the lense covers for corvettes. Typically they last on a few years even with a clear UV coating.

Can u make a video on how to make multicolor taillight lenses. Would be very helpful to know how to do this
I have a 1969 Ford 20M RS. The tail light lenses are two-colored (top half orange, bottom half red). The lenses themselves are 100% orange and the red half is coated with transparent red paint.
Make one mould of the entire lens.. then, for ex, if the lens has 3 different pigments.. you'll create 3 copies of the original lens. Than, cut the replicas to each speciffic color, and create an final mould for each one. Cast them all with their respective colors, and later on the finishing process, glue them together with an appropriate glue or resin. Not as easy, but works flawless!
How do you do this but with a helmet? I dont want to slush cast.

We don't offer a kit due to the variety of lens sizes and complexities involved. Keep in mind too that clear cast lenses like this are not meant for headlights due to the extreme heat from the bulbs. Most aftermarket DIY lens applications like this are for tail lights or turn signals where the heat is lower. I have a brake light lens that curves from the back of the vehicle to the side (1993 Dodge Shadow). How would you set up a mold for a weird shape like that, where the mold would have to accommodate an almost L-like shape?
Typically this requires you to make a custom block that supports and follows the curve under the part. You can make this with a large block of clay to fill in the gap below as it sits on a flat surface, or you can make it using thin, flexible sheets of plastic, metal, or wood. You would press the flexible sheet up against the pattern and support it from behind with a scaffolding type structure, similar to building a concrete bridge. Once you have a curved parting board, you can build the mold walls from there.

Wow. Great video. Is it legal to reproduce and sell automotive lenses. Do patents and original manufacturers have anything to do with it?
If you are making them for yourself there is no issue. If you are a business selling aftermarket parts, it is on the seller to ensure they are not breaking any laws. Many times older parts are made under "replica" status and are not claiming to be OEM parts. It is always advisable to check with legal counsel before bringing a product to market.
It probably depends on the car too, a car that has no aftermarket/new reproduction parts available are probably less of an issue than a current day car. Even then I don't think lens shapes are really copyrighted or anything like that. Making sure they are DOT compliant is another thing, can probably sell them on a "for off road use only" basis and be in the clear.
So im a plastics fabricator and am familiar with tools associated with this like routers saws joiners and acrylic fab stuff. Im wondering what would I need to do exactly what you showed in your video. I want to faba few discontinued Lenses and emblems for my car.
Hi Joe, if you are an experienced fabricator and a fast learner, than you should be able to tackle a project like this. It will be very difficult to answer all of your questions in a YT comment, but you will need a suitable vacuum pump and chamber, possibly a pressure tank, and some practice mixing and pouring both polyurethane and silicone casting materials. It’s good to know and understand how to use them safely by using the correct personal protective equipment (PPE) and you may need to invest in certain equipment to process these materials correctly or you may end up with poor results. Clear materials are the most difficult to remove air bubbles from cast parts and may require vacuum degassing and/or a pressure pot depending on the application. I suggest watching a few of our other mold making videos to learn more about the process and if it’s something you wish to pursue.

About $200.00 for the first one, but then just the cost of the resin after that. Maybe $10.00 each. The money is in the mold silicone. I got a price from a guy who does this and he wanted $360.00 for a rectangular lens 3x3x12. I just bought the material to make my own from this video makers competitor.

But this has me SERIOUSLY considering trying to do it. I'm just going to be bummed if I buy the materials and then it has bubbles or is messed up. I can't imagine it going perfect on the first try.

Yes it's possible, however depending on the complexity of the lens it may require different sets of silicone tools or inserts to accomplish this.

just an idea. no experience with this. what if you made a dam in the mold and did one colour at a time. open the mold and remove the dam to do the next colour. like i said i have no experience with this, my only concern would be if the urethane would bond to itself.
Multi-color molding would be a bonus. I think it depends on whether the resin will bind to itself when done in stages.
Does anybody have experience using this material for headlights in a real world application? I've viewed the Tech Sheet but am new to the concept of casting polyurethane. Very curious how a finished product has held up to UV exposure, heat from the light bulb, and even to an extent impacts from road debris. Also, did you finish the product with a clear coat or any type of PPF prior to installation? Thanks in advance
We have many customers over the years making lens parts for classic Lincolns, Mercury, Plymouth, Ford, Chevy cars and more. These are small companies reproducing parts that are not made anymore, not just hobbyists. Typically they are used for tail lights, turn signal lenses, interior domes, and such. We don't recommend it for headlights due to the intense heat generated. The UV resistance is very good. Aliphatic polyurethane is one of the most UV and color stable resins available for making cast parts (in comparison to epoxy and polyester resins for example). This material is also used in theme park applications where parts are mounted outdoors. The key things to be successful using this material: make sure you have a good vacuum degassing pump/chamber, a pressure tank, and lastly a way to post-cure the parts with heat so you ensure the best heat resistance in the parts. RASHED ALQALLAF vacuum does not heat the material, it is decreasing air pressure on the liquid to the point bubbles and gasses expand and escape. You need a very strong vacuum pump that can pull up to 28-29 inches of mercury (1 bar) to do this effectively.

It's a Bell Jar set up commonly found in labs and scientific set ups. It makes viewing the vacuum process a little easier than typical vacuum chambers while doing the same job. The key in any vacuum degassing set up is the pump quality. Higher CFM and lower micron ratings are the goal.

How much vacuum should you pull when degassing?
To effectively degas most resin systems, you need 28-29 inches of mercury and a pump that can pull around 6cfm or higher.

How many castings can you make from a mold before it s worn out?
As you get past 12-15 parts, you'll usually see some dullness start to show in the parts. You can hand polish these back to a nice shine if need be. At about 20-30 parts it typically starts to really show in the parts and it's best to make a new mold.
Would vacuum curing be possible?
Yes, vacuum casting is a common method in the world of silicone mold making and casting but typically requires specialized equipment. Is there a specific reason you need to cure under vacuum? Most people will process similar to the video and use a pressure tank to eliminate any accidental trapped air bubbles, but for certain mold configurations (like an open top mold) you can use vacuum to help pull material into fine detail. We would need more info to give the proper advice.

That's a good question and takes some real tooling knowledge. It's possible, but it would require a lot of set up to make multiple mold inserts to allow for a second tinted material to fill a void and bond with the first casting.
@@bjbenterprises I could imagine for a tail light lens with red and clear you could make a mold of the whole thing and one of just one of the colored sections. Let's say red. The pour the red mold and let it set up, then move the piece to the mold with the clear and fill and set. I'd imagine it'd need a small overlap of the two pieces for them to bond. I may be oversimplifying it. I'd love to hear your thoughts. If you mold one shape and put it into a larger mold will the two layers bond? Would it be better to mold two separate pieces and bond them together another way.

I need to make A direct opposite copy of a lens. As I cannot source one, is this possible?
Unfortunately the only way to create an opposite part would be to 3D scan the original and have it flipped in a design software, 3D print a new pattern, and make a mold from that one.

Hi there! First of all, thank you because it's been made so clear. But, I have a petition, if you don't mind. The piece casted in this video is "relatively easy" to do. I mean, is completely straight in one side. But, for example, for the lens showed right in time 7:09, I'm wondering how you can do that. (as you can see, it's not straight in one side, but curved). I'm not suggesting you have to do another video to show that (but it's up to you ;) ), but a little explanation, or maybe just a picture with your cast solution, would be great. Thanks again! Would this work for a part that is made from rubber with holes in it?
Possibly but we would need more details to understand the part geometry. You can mold holes into a cast part fairly easily if you set up the two-part mold the right way.
What if i want to make a lens thats almost exactly like this - but half is red and half is yellow?
It might take creating two different molds and placing one "half" piece into the second mold and cast the remaining color. You might also create a silicone "block" that temporarily fills the space in the mold while you cast the first color, remove the silicone, and cast the second color. It's very tricky to do two color castings or overmolds.
When I make my lenses, I always cast a pair of lenses due to even color matching.

Auto restoration projects, nope. I have an idea of using a truck running light for a completely different project. Only problem, I need several, and in different colors, but they only come in red and yellow. This video should help.
how many materials come out of a mold
Materials or parts? You can cast many different polyurethane materials in a silicone mold. How many parts you get out of a silicone mold can vary on many factors, but typically we plan on 25-50 parts and in some cases more.

I don't have the time or patience to do this myself, is there someone or company that will do it for me?
There are some small shops that can do work like this. Typically, the large, upfront cost is making the molds. If you are only looking for one set of parts, that can be expensive. Doing this DIY if you are familiar with mold making and casting is not too bad. Many times people try to make several castings from a mold and sell those to offset costs.
I don't understand why the silicone didn't seep under the lens at the first pour. It wasn't sealed in any way.
The fit was very tight to the splitter board and using thin CA glue creates no appreciable glue line (raising the part up). In hindsight, it would have been good to show using a paste wax around that edge to create a very small wax seal since many parts wouldn't fit this nicely. Another method to lightly fasten a flat lens like this to the splitter would be to use basic white glue around the whole edge. This would create a nice seal and allow easy removal from the splitter when needed. Nice catch and thanks for the comment. Others will learn from discussions like this!

If you are looking for one or two lights, it can be difficult to find someone who will make molds and parts for that quantity without being extremely costly. Most people that do this are either making a large run of parts for a popular or hard to get car, or they are doing it themselves because it is not available.
