Very Damaged Tonka Volkswagen Beetle Bug Restoration

This was a very interesting, and difficult restoration project. The subject is a really neat Tonka Volkswagen Beetle that was severely damaged, but which I was finally able to restore completely.
In fact, this Tonka Beetle has been in my home for more than a year, but I just hadn't been motivated to restore it. The first reason was that the roof of the beetle and the frames on both sides were seriously damaged, all were bent and terribly deformed. I was really not sure that I could even restore it well. The second reason was that the beetle was missing several parts, the bumpers, the windshield, and the headlights, and I just couldn’t find suitable replacement parts.
At the end of January this year I decided to take on this almost impossible project. The entire restoration process was a challenge, it more difficulty than I anticipated, and the restoration of the roof and the door frames on both sides was not too difficult. The most difficult part was the reproduction of the windshield.
I had an old beetle windshield, but it could not be restored because the surface of the windshield was not only severely worn, but also had cracks I couldn't fix. In fact, even if I had been able to find a new replacement windshield it would be impossible to use it. This poor Beetle was so terribly damaged, especially regarding the roof and frames, and required so much hammering and reshaping, that a new window would no longer even fit inside the body. The new roof was flatter, the sides a little different, it just would not work.
So I decided to make a replacement window from scratch. I bought some plastic sheet stock, some thicker, some thinner, etc., and first tried to vacuum form a new window using the original window as a guide/mold.
I works heat the sheets, set then over the original on the vacuum table, and is use the vacuum to mold the sheet.
The vacuum I used seems like it wasn't strong enough to mold the thicker plastic and left gaps and rounded corners. I then tried the thinner sheets but these deformed and stretched too much and fogged up so that they weren't transparent anymore.
I started over and bought some different clear plastic sheets online. When I received them they seemed to be of good quality and have high transparency, and the plastic sheets were covered with protective films on both sides. I had high hopes! However they became very brittle after heating and forming, and they cracked when I tried to further shake and cut them. Unusable!
It took a lot of trial and error, but I decided to use the thinner plastic sheets, which are actually specially designed to be used for vacuum forming. I cut pieces to size for the top and sides and then just heated them with the heat gun to hand shape them as needed to fit.
I again ran into trouble when I tried to glue these pieces together.
The glues I used would flow away from the joint and damage the plastic, causing it to stain and fog up, or even melt and crack, depending on the glue.
I tried both super glue and JB clear, but both had problems. This process was so meticulous, and I tried so many times, it almost made me crazy lol.
I finally came up with a method that worked.
I ended up again cutting and hand shaping the pieces, but I then carefully wrapped the window panels tightly with tape before gluing to keep the glue from spreading and ruining the surface of the glass. Then, very very carefully, using as little glue as possible, I got all of the pieces together.
The final result was pretty good, it fit well, and the windshield was clean and clear, no scratches or other defects. What a relief!!
I thought this restoration was going to be tough and I was right, but the results look great.
The most rewarding things about this project were not only the successful results of the dilapidated roof and door frames, but also the fact that all of the missing parts were hand made by myself, including the windshield, bumpers, and the pair of headlights.
I hope you enjoyed this restoration. It's a really neat toy with lots of history, and it came out looking great!

  • As an engineer who has worked in the space program for over 40 years, it is a thrill watching a master doing a great work of art. What? Refurbishing an old Tonka vehicle is a work of art? As someone who played with Tonka toys as a kid and a parent whose kids who played with a slew of them, I won't say yes, I say hell yes.

  • This is like therapy for me. Watching the ways you bend and shape the metal back into proper form and the intricate detail that you put into rebuilding the bumpers....not to mention the clear window glass is just mesmerizing.   • This is a great job. Custom parts are simple and matching overall style of this toy. Unlike many other restorators this guy isn't afraid to show his mistakes and how he's correcting himself.

  • I had two of those as a child. A green one and a blue one. I have a picture of me sitting on the sofa Christmas day 1966 or 67 with my new Tonka Bugs. Don't know what ever happened to them. It was a pleasure watching you restore it. You are very talented. Makes me wonder what you could do with a real volkswagen.

  • I grew up in Minnetonka, Minnesota. When I was a kid in the 70s our school would take a field trip to the Tonka Toys factory in Mound Minnesota. Several of my class mates had parents that worked at the factory. The tour showed everything from metal stamping, spray painting and assembly. At the end of the tour every kid got a free real metal toy dune buggy. Loved those tours.

  • Man I loved this video. I had the exact same toy back in 66/67 or one that looked like that one, and it gave me hours of daily play in the old back yard of the tenements. We used to make roads in the dirt with popsicle sticks ha ha. Mine was fire engine red. I think I know how it got so bent out of shape. Tonka toys were tough and I used to use it like a one wheeled skate board. That was an perfect restoration and I love your channel and how you keep these toys alive. Thanks for the memories.😢

  • I had a similiar Tonka VW in 1966 it was such a great toy I never have found another in all my meanderings I even searched extensively and while looking at a video at a very large California Swap Meet and car show Endless. Toys and Memorabilia and very few Tonkas in sight and my mind was missing my Purple Beetle. Which was quite solid and heavy and would travel great distances outside what a great Toy and What a great restoration you have done ! as you always do -an Artisan -is putting it mildly Thank you Sir I had given up seeing my old Friend but Thanks to you it became real again for a moment in time It was a prized possesion and this transformation was astonishing -what a gift you possess

  • My friend you have tenacity! I watched the video and read your write up of how you battled to find the correct solution for manufacturing some of the parts. In the end of course nothing beats good old trial and error...if at first you do not succeed, try again. I am certain that you have transformed that Beetle and made it even better than when it came from the factory!

  • So resourceful! Not everyone has all the big tools the other channels use, and so much of this restoration was just done with your hands and determination. It can be difficult to get a good cosmetic result with less resources than the competition. Big props!

  • I accidentally tripped into this video and was mesmerized by was undoubtedly a labor of love and respect for things that are worthy of restoration no matter how small and unfixable they might seem. I sometimes sitband think about all of the beautiful, simply crafted toys that we had as a child and it is bothersome to think how a majority of them are forever buried in dumps waiting for acheologist to make historic finds far onto the future like we presently do of our past. I’d far rather see the discoveries be made in museums with items in original or fully restored condition. I wish that I had the knack of doing this type of work and the time and tools to do so. I have way too many other retirement hobbies though. So Inwill settle for watching videos like this as craftsmen and women toil to restore the things we miss so much for any reason. Thank you for making the videos and for helping to preserve a tiny chunk of history!

  • When I was five, back in '77 I got a bright yellow Tonka car hauler, just like the big one my daddy had. It's in the storage room, all banged up from hours of play. I kept it for my grandkids one day. Never thought of restoring it before. Love the video!!❤

  • The coolest thing about that little Tonka car is the story behind it’s rough condition, Tonka was making the toughest toys around at time this toy was made and well after, I know because me and my brother use to ride on TOP of our TONKA trucks, sure they were bigger than this car but I presume this car had a mate and the owner may have tryed to make roller skates out of them, of course this is just me guessing but what a great time I had cruising down memory lane watching this! A sincere thank you!!

  • Ha, had this as a 3-4 y.o kid in red. It was called a "Pa car" as my grand dad owned and drove the full size version. Pa passed away in the 1990's so seeing this bought back some fond memories. Thank you.

  • Written off by a Falling Rock incident in '83 this VW Beetle's rubber meets the road once more after our determined technicians restore it to its former glory, it will no doubt go on many more time twisted adventures, secret missions, and camping trips. Great job!
