Fabricating custom axle shafts from BMW and Peugeot parts.
This is part of a series of a four wheel drive utility vehicle build to lessen the work load on my trusty 2002 Honda Foreman Rubicon TRX500FA. This partially answers the question "Why?" but for those who want to ask "why don't you just buy a side-by-side instead of building one?" I just want to say - I'm not made of money. Side-by-sides are ridiculously expensive, even the car I drive around daily is worth less (not worthless though!), hell, it is even worth less than my 2002 Honda ATV.
"How much HP will it have?" - the 1.4 litre FWD petrol engine I'm planning on using has 55 kw and this will not change, but the torque will be tripled via the BMW differentials I'm using to transfer power to front and rear axles.
"It will be too heavy!" - this project just like the firewood processor project does not have to float. And a heavier vehicle will handle better anyway when hauling heavy loads.

  • really good job. In 1974 I made the first side x side I ever saw it was fun to build and fun to drive. I can feel the thought and pride you put in your work. I wish there was plasma cutters back then. haha

  • I really liked the way you cut the axels at an angle. This makes sense and gives more surface welding and less chance to twist the weld off. Smart!

  • Another AWSOME video Donn!!! Really cool how you solve the cheap tool problem. Reminds me when I was growing up on my family’s farm when you couldn’t just go out and buy a tool when you needed it or even order one somewhere because it needed to be fixed then and now or your animals wouldn’t get fed or your fields wouldn’t get plowed. So when my dad and uncles needed a tool they would make one out of necessity. And you know that they say about that. Lol necessity is the mother of invention.

  • CVs often use common spline sizes so with a bit of time spent trawling though data books online you can often mix and match. For one project I fitted Porsche 230 inner CVs and Rover 45 outers to Passat drive shafts. For another I used the same inner setup with Mazda outer CVs.

  • If you still want to drill for plug welds you may be able to use a carbide milling cutter as long as it's deigned to centre cut. Carbide cutters are usually harder than most hardened and tempered steels. Great series among your constantly outstanding work!

  • Just thought about your differentials, in the transaxle, front and rear difference. Your going to need to lock the transaxle differential or when either the front end or rear end loses traction your going to be stuck. Here in the US, we've been building rock buggy and side X sides using front wheel drive drive trains and locked the transaxle differential and rear differential to solve that issue. Great build, keep at it.

  • Super cool that you managed to sort out the shafts. That was a major milestone in the project seeing as hollow shafts are rare as hen's teeth, which is odd, because you'd think they'd be common, since they're crash friendly, where as solid shafts are not.
